Why can't I get all the pores filled??

 I'm finding it very difficult to completely fill the pores in open-pore woods prior to finishing--even after repeated re-covering and using a variety of different pore-filling materials and techniques. Why am I having this difficulty?

When pore filling fails despite repeated applications and trying different products, the issue is almost never the brand or the number of coats—it comes down to the physical mechanics of how materials cure and seat inside deep wood pores.

Here are the five main reasons this happens, along with the shop adjustments that solve them:

1. Volumetric Shrinkage (The Sinking Effect)

Most traditional paste fillers—whether oil-based, water-based, or solvent-based—rely on a carrier (water, mineral spirits, or alcohol) to remain workable. As that carrier evaporates, the filler loses mass and volume.

  • What happens: The filler looks completely flush and flat when wet, but over 24 to 48 hours, it shrinks down into the pore cavity, leaving a visible dimple. Re-applying more solvent-based filler often partially re-solvates the previous layer, compounding the shrinkage.

  • The fix: Allow significantly longer cure times (at least 48 hours for oil/alkyd fillers) before flush-sanding. Alternatively, switch to a 100% solids, zero-VOC filler (such as finishing epoxy), which cures via chemical reaction rather than evaporation and suffers virtually zero shrinkage.

2. Air Bridging and Micro-Cavities

Deep or bottle-shaped pores trap air beneath wet filler.

  • What happens: If the slurry is too thick or pushed across the surface too quickly, it "bridges" the top opening of the pore, trapping an air bubble underneath. As the solvent cures or ambient temperature changes, that trapped air expands or vents, causing the thin skin over the pore to collapse into a hollow crater or pop open into a pinhole.

  • The fix: Work the filler aggressively back and forth across the grain at a 45-degree angle using a firm rubber squeegee or plastic card to force air out before leveling off.

3. Capillary Suction from Unsealed Wood

Applying filler directly to raw wood causes the dry, porous end-grain walls inside the pore to suck the liquid binders out of the paste instantly.

  • What happens: The paste loses its liquid fraction before it can settle fully to the bottom of the pore cavity. It becomes stiff, refuses to pack tightly, and crumbles or pulls back out during wiping.

  • The fix: Always apply a thin washcoat (such as 1-lb cut dewaxed shellac or a thinned coat of your finish) before pore filling. This seals the pore walls, prevents selective suction, and allows the filler to slide smoothly to the very bottom of the cavity.

4. Over-Wiping and Grain Alignment

Cleaning off excess filler requires careful direction and timing.

  • What happens: Wiping parallel to the wood grain (or using excessive pressure with coarse burlap or shop towels) acts like a scoop, pulling wet filler right out of the pore mouths. Wiping too early when the filler is still runny can also wash out the pores.

  • The fix: Wait until the filler hazes over, then wipe strictly perpendicular or diagonal to the grain using flat, firm pressure. Do a final light pass with a clean rag just across the surface—never along the grain lines.

5. Dust Fines Trapped at the Base

Sanding wood prior to filling packs microscopic sanding slurry deep into the bottom of the pores.

  • What happens: This loose wood dust prevents the filler from bonding to the bottom of the pore. When topcoats or solvents hit that unbonded dust layer later, it compresses or dissolves, causing the finish to sink into "filled" pores weeks after application.

  • The fix: Vacuum the wood thoroughly, then blow out the pores with compressed air or scrub the surface with a stiff-bristled brush using a fast-evaporating solvent (like denatured alcohol or MS) before applying your washcoat.

Alternative High-Build Approaches

If traditional paste fillers continue to frustrate you on tricky open-grained woods (like mahogany, rosewood, or oak), consider shifting to a zero-shrinkage method:

  • Finishing Epoxy (e.g., Z-Poxy or West System): Carded on in 1–2 thin coats, epoxy fills deep pores completely without shrinking, seals resinous woods, and sands dead flat.

  • Slurry Sanding with Shellac/Oil: Wet-sanding the raw wood with a thin lubricant (dewaxed shellac or wiping oil) using 320–400 grit paper creates a fine paste of the wood's own dust that packs tightly into the pores with zero color-matching issues.
